ps..... Windows
I purchased 9 windows from Ozvan.
www.ozvan.com.au/caravan-window-aussie-t..._Paiz1kaAsteEALw_wcB
There were 8 @ 565 x 610mm (6 for use and 2 spares) plus 1 larger one that I have decided not to use (total 9).
Cost in 2023 was $2200 including freight

I see where you're going with corner body joins. Did you look at application-specific extrusions/corner pieces?
This sort of thing:

I have never considered dedicated aluminium extrusions, like those, because they don't seem to offer enough to justify the cost. Standard angles (non equal maybe) provide availability and choice of size and thickness, so make it pretty easy.
For the smaller internal angles, I have gone thinner by guillotining and bending 0.9mm sheet to save a tad more weight.

I would have liked to find some FRP pultrusions, but they are all too thick, very limited availability and expensive. They would overcome the differential expansion issue.

If you have the time, you could do what a friend did.
He made all the sandwich panel himself by laying it up wet-on-wet and vacuum bagging it piece by piece on his shed floor.
Every piece was custom made in terms of glass and foam thickness and he made some very light stuff for the interior furniture.
Then he hand built each sheet join to make a radiused transition.
The awning is recessed into the wall/roof join for protection.
Despite appearances, the vehicle is a long wheel base Defender.
More skill and patience than I will ever have.

Cheers, Peter.

That looks like amazing detail and effort. It reminds me of an Earthcruiser build (recessed awning, rounded edging etc. Very nice. He must have patience and dedication - he drives a Defender....

I'd (I'm afraid) never have the time/patience/space/skill/wherewithall to make panels. I've eben seen a video series where someone made ones with carbon fibre layers. Very cool.

Yep. Thanks. Not found them before. Some nice stuff there. Should get a price.

EDIT: price requested on 40 x 22 x 4 angle
and 50 x 50 x 3.2 angle.
Will post the answer.

Great info Peter, and I LOVE that Land Rover!

Mat, I have used simple 50x50x3 angle aluminium on both the inside and outside joins, and simply cut the ally to 45 degrees where the pieces meet. I just glued them with Terostat MS939, similar to Sikaflex. After 14 years and a squillion miles, it still looks the same as day 1. That is, not very stylish, but very durable. Some of the 'purpose built' extrusions I saw actually would cause a thermal bridge and this means condensation on the inside on a cold night.

We made our own very simple louvre windows, with aluminium awnings. The awnings prevent sunlight coming in while driving/parked up, with the result the interior stays quite cool. Any window that lets sun in will heat the inside up.

Good luck with your build - it is a fun project, and mighty useful when done!

Cheers, Paul

I have a quote for some FRP pultrusions from GRP Australia in Banyo Qld.
4 of each, Equal angle 50 x 50 x 3.2mm and Unequal angle 40 x 22 x 4.2mm. Both 5.8m long. plus freight to Adelaide freight depot.
Better than I expected. They will still need to be painted.

Cheers, Peter.

I also found out recently from Vanglass that they can quite readily include the side wall "angle" in composite panel (is it 8 deg or something) to match the original body shape of the Oka camper body....

I think that is reasonably easy thing to do.
You put a saw cut along the bend that cuts the inside glass and the foam, but not the outside glass. Put resin in the saw kerf, bend, jig into position and then lay up a glass strip over the inside of the bend.
Bigger angles may need a wider V cut.
